Boys, Boys, Boys ......... you've forgotten the most important, most universal ingredient ..... DUCT TAPE !!!
why not use ally sheet, its lightweight, can be folded over and bent easily, making up the side bits where it curves may be a problem, but certainly should not be that great a prroblem, over the winter, i,m going to be having a go myself using a sheet of ally to make the top section my plan is as follows,
make the top and end curved section in one piece, add a reinforcing strip that runs and follows the roll bar, at the bottom of this cut a curved semi curular bottom flat plate that acts as the mounting plate to the bodywork, rivet on side panels that cover this and butt up to the roof section, with another strip that joins the sides to the back,by overlaping the seam, the sides above the doors can be cut and folded separatly then rivited to the rest of it the front can be folded over to form a lip that sits inside the screen, and forms a box section with the side members,
Daryl, if i turn up at work, dressed from head to toe in rubber, my life would not be worth living ,
I have been thinking, on how to secure the front, how does having a bar that fits into the roll bar lugs that are already there, that fit into the roof, then slot into lugs on the screen, and across the top so you secure the hard top at the front and sides as well as the back.?
my Phaeton hard top has a "U" channel that fits over the top of the screen, i secure it with a couple of self tappers, the rear of the screen is just cable tied to the roll bar.
